Mono-PP Packaging: Polypropylene-Based Structures
Mono-PP packaging uses a PP-dominant structure. Check outer and sealant grades, cold-use and retort evidence, barrier, and recycling-stream compatibility.
A stiff PP web can still fail a twist wrap or a cold-storage trial. Select mono-PP from the outer-film and sealant grades together, then validate product protection and the machine window. “PP throughout” describes the principal polymer system; adhesives, inks, coatings and barriers still have protocol-specific limits. Mono-material packaging covers both families.

| Decision | PP route | PE route |
|---|---|---|
| Layer construction | BOPP / PP sealant candidate | Oriented PE / PE sealant candidate |
| Heat and sealing | Grade-pair seal curve and shrinkage | Same tests on selected structure |
| Stiffness | Measure at actual gauge and direction | Measure on equivalent specimens |
| Crease / twist retention | Separate wrap trial | Separate wrap trial |
| Frozen use | Require cold-pack handling evidence | Require cold-pack handling evidence |
| Retort | Require process-specific whole-pack validation | Same prerequisite; name alone is insufficient |
| Recycling | Confirm flexible-PP collection and protocol | Confirm flexible-PE collection and protocol |
Exclude a candidate from frozen use if it lacks passing evidence at the specified storage/handling conditions. Exclude it from retort without a suitable grade set and validated process. With no applicable collection route, do not make a local recycling claim. Mono-PE packaging explains the other structure route.
How an all-PP laminate is built
The most common mono-PP structure pairs two films.
- Outer web: BOPP. Specify stiffness, optics, print surface and thermal stability for the selected biaxially oriented PP grade. It can be clear, white, matte or metallized. More on BOPP film.
- Sealant: CPP or PP sealant. Cast PP is a common inner layer, with copolymer or terpolymer grades chosen to seal at lower temperatures. Some designs use a coextruded BOPP with a heat-sealable skin instead of a separate sealant web. More on CPP film, and the polypropylene film overview covers the whole family.
The two webs are either laminated with adhesive, or the pack uses a single coextruded sealable BOPP in a flow wrap or pillow-bag format, which avoids lamination altogether.
Verify the outer-film and sealant thermal window
Heat resistance and sealing temperature are properties of the chosen layers and test conditions. A manufacturer’s July 2025 BOPP resin summary separates high-crystalline core resin from terpolymer sealing resin and identifies its own SIT method. Its resin data is not a finished laminate’s operating window.
Request the outer film’s shrinkage/thermal-stability data and the sealant’s strength curve with dwell, pressure and acceptance threshold. Determine the lower seal limit and upper distortion limit on the intended machine. Seal initiation temperature explains why SIT without the test basis cannot set the production recipe.
Barrier options for PP
Barrier depends on the complete structure and its condition after converting. Candidate routes include:
- Metallized BOPP or CPP: a vacuum-deposited metal layer improves oxygen and moisture barrier and blocks light. It is widely used on snack bags. How guidelines treat metallization differs by body and stream, so check the current version. More on metallized film.
- Coated BOPP: barrier coatings applied to one side can reduce oxygen transmission, in some cases substantially, with coating chemistry included in the BOM. Humidity sensitivity depends on the coating.
- Thin EVOH layers: possible in coextruded PP films, within guideline limits. More on EVOH barrier film.
Barrier numbers depend on temperature and relative humidity, so request OTR and WVTR data at stated conditions and verify shelf life on the real product. The barrier film page compares the options in general.
Retortable PP options
A retort-grade CPP inner layer does not make the full pack an all-PP retort structure. A manufacturer’s public CPP grade table distinguishes retort and general-purpose types and labels its values representative rather than guaranteed. The page does not provide a matched cold-use or full-pack validation record for your structure.
For a retort candidate, record the exact outer web, adhesive, barrier and sealant grades, product and process cycle. Test seals, bond, barrier retention and package integrity after the intended exposure. Use retort pouch construction to distinguish a PP sealant in a mixed laminate from a PP-dominant pack. Do not approve use from a resin melting point or generic “heat resistant” description.
Stiffness and dead-fold
Stiffness is resistance to bending; dead-fold is retention of a crease after the load is removed; twist retention is the ability of a wrapped end to remain twisted. Measure them separately. A stiff film does not necessarily hold a fold or twist.
For BOPP and CPP, treat all three as grade-, gauge- and direction-dependent. Require a crease or twist-wrap trial for the actual format rather than assigning “high dead-fold” to the polymer family. For a stand-up pouch, assess both standing shape and forming/sealing behavior. For frozen packs, test conditioned filled packs and seals; room-temperature stiffness cannot establish cold-use suitability.
Recycling stream considerations
A mono-PP pack is designed for PP recycling streams. Collection of rigid PP, such as tubs and caps, is much more common than collection of flexible PP film, and film may not be accepted in the same stream. Where flexible PP is collected at all, it is often through specific programs or mixed plastic sorting that varies by region. A pack can meet a PP design guideline and still not be recycled in practice, so check what exists in each market before making a claim. The recyclable flexible packaging page covers this.
Inks, adhesives, metallization limits, labels and fitments also affect the stream. Record a zipper or spout’s exact composition and permitted amount under the selected protocol, as the design for recycling checklist describes.
Machine considerations
- Sealing window: check that jaw heaters and controls can hold the measured interval uniformly.
- Seal contamination: powders and oils in the seal area affect PP sealants differently than PE ones, so test with the real product.
- Film feel and tracking: stiffer film runs differently over forming collars and in premade pouch openers. Compare flow wrapper film and VFFS film.
- Static and friction: check the coefficient of friction against metal parts and between film layers.

Frequently asked questions
Is polypropylene recyclable?
For a flexible PP pack, check the applicable film protocol and collection route. Rigid-PP collection does not establish that a pouch is accepted. The complete BOM, including its barrier and closures, still needs assessment.
Is BOPP recyclable?
BOPP identifies an oriented PP film, not the complete package or its destination. Lamination, printing, barrier and fitments can change the result. Check the finished pack, rather than applying an assessment of one film to every construction.
Sources and method
Manufacturer documents linked above describe their own resin or film grades, not our tests or recommendations. Recycling guidance: CEFLEX Phase 2, September 2025 and RecyClass natural PP film, March 2026, for European flexible-packaging design. Sources reviewed October 9, 2026. Matching cold-use, crease/twist and finished-pack thermal data must come from the actual grade and trial record.
